Why Do Wires Melt at the Connection?

Open a device box in a Toronto or GTA home and find melted, discoloured plastic around a wire nut or a device terminal, and you have found a genuine near-miss. Connections do not melt from normal use — something specific went wrong at that exact point. This guide covers why melting happens almost exclusively at connections rather than mid-cable, and what fixes it for good.

Why do wires melt at the connection?

Wires melt at a connection because that is where resistance concentrates when a termination is loose, corroded, undersized, or improperly made. A solid run of copper conductor has almost no resistance and generates almost no heat under normal load. A loose wire nut, a backstabbed outlet with a weak spring contact, or a corroded aluminum-to-copper junction has real resistance right at that single point — and resistance under current load generates heat exactly where it is, which is why the melting is always localized to the connection and rarely spreads evenly along the cable.

The physics in plain terms

Electrical heat generation follows a simple relationship: more resistance at a fixed current means more heat. A tight, clean copper-to-copper connection has near-zero resistance. Every gap, every bit of oxidation, every strand that is not fully seated against its neighbour adds resistance. That resistance turns electrical energy into heat right at the point of contact — not evenly distributed like it would be along a long run of wire, but concentrated in a few millimetres of connection. Enough heat over enough cycles softens and eventually chars the plastic wire nut or device body around it.

The most common causes we find

  • Undersized wire nut for the conductor bundle. Too small and it cannot fully grip; too large and it spins loose. See how to use a wire nut correctly.
  • Aluminum-to-copper connections without a listed transition connector. Aluminum expands and contracts more than copper, working the connection loose over repeated heat cycles.
  • Screw terminal torqued too loose (or stripped from over-tightening). Either extreme leaves a weak mechanical grip on the conductor.
  • Overloaded circuit pushing more current through a marginal connection than it was ever handling comfortably before.
  • Corrosion from moisture intrusion at the connection point, adding resistance even to an originally sound termination.

Why it is always the connection, not the cable

A continuous run of properly sized copper cable has consistent, low resistance along its entire length — there is no single weak point for heat to concentrate. A connection, by contrast, is inherently a mechanical joint: two or more separate conductors relying on contact pressure (a screw, a spring, a crimp, a twisted wire nut) to carry current across a boundary. That boundary is the only place resistance can meaningfully vary from perfect, which is why virtually every wire-melting incident traces back to a splice, a terminal, or a connector — never a clean, undisturbed length of cable in between.

Warning signs before it gets to visible melting

  • A faceplate or device that feels warm under normal load.
  • A burning or fishy smell near a specific outlet or switch.
  • Flickering that seems tied to one particular device.
  • Discolouration on the plastic around a device or connector, even before it fully melts.
  • A breaker on that circuit tripping more often than it used to.

What to do if you find a melted connection

  1. Kill the breaker feeding that circuit immediately.
  2. Do not touch or attempt to repair it yourself — melted connections often mean damaged conductor insulation beyond the visible connector.
  3. Tape the breaker off so it is not accidentally reset.
  4. Call an ESA-licensed electrician to inspect, cut back to sound copper, and re-terminate properly.
  5. Ask the electrician to check every other device on the same circuit — a melted connection is rarely an isolated event on a circuit with the same wiring habits throughout.

How the repair prevents recurrence

  • Screw-terminal connections instead of backstabs, torqued to the manufacturer’s spec.
  • Correctly sized wire nuts or lever connectors matched to the conductor count and gauge.
  • Listed aluminum-to-copper connectors (AlumiConn or equivalent) wherever aluminum branch wiring is present.
  • Addressing any overload on the circuit that contributed to the excess heat in the first place.

Can I just replace the melted outlet myself?

The device swap itself can be homeowner-friendly, but the wire underneath often needs inspection and trimming back to sound copper — have a licensed contractor check it first.

Does a melted connection mean the whole circuit is unsafe?

Not automatically, but it strongly warrants checking every similar device on that circuit for the same installation pattern.

Can a melted connection restart a fire even after being switched off?

If the breaker is off, current stops flowing and heat generation stops. The risk resumes if power is restored without repair.

Is backstabbing ever safe?

It is code-legal on lighter loads but has a well-documented failure rate over time compared to screw terminals, which is why pros default to screw terminals.

Will insurance cover damage from a melted connection?

Coverage depends on the specific policy and whether the underlying wiring work was permitted and up to code.
