Why Do Wires Melt at the Connection?
Wire insulation melts at connection points because resistance at the joint generates heat. Unlike the wire itself, which is a uniform conductor, connections are mechanical joints — and mechanical joints can loosen, corrode, or oxidize over time, increasing their resistance. When current flows through a high-resistance connection, energy is dissipated as heat rather than transmitted as electricity. Enough heat, and the insulation melts.
Why Connections Develop Resistance
- Loose terminals: A wire that is not firmly clamped at a terminal — breaker, outlet, switch, or wire nut — creates a small air gap. Air is an insulator. Current must arc across that gap or squeeze through a tiny contact area, generating significant heat in the process
- Aluminum wiring: Aluminum expands and contracts more than copper as it heats and cools. Over years, this cycling loosens connections at outlets, switches, and panel terminals. Aluminum also oxidizes quickly — and aluminum oxide is a poor conductor. Homes with aluminum branch circuit wiring are at elevated risk of hot connections unless they are properly maintained with compatible devices and anti-oxidant compound
- Over-tightened connections: Terminals tightened past specification can deform or crack, which paradoxically reduces contact area and increases resistance over time
- Wrong wire size: Using a wire gauge that is smaller than a circuit’s rated amperage requires that wire to carry more current than it is designed for, overheating along its length and especially at connections where heat concentrates
What Melted Insulation Means
Melted insulation at a connection means heat has already reached temperatures above 200°C at that point. The connection is no longer reliable and poses an ongoing fire risk. The affected device and wiring must be replaced — not just re-tightened. If the connection is at a breaker terminal or inside the panel, the repair requires a licensed electrician.
